INDUSTRIAL DESIGN: LEGO is a tolerance masterclass

———​ I grew up loving LEGO. So when I ran across the actual manufacturing numbers, they stopped me cold.

LEGO bricks are held together by friction. No latch, no clip, no overlap, just a stud and tube molded precisely enough to create the right clutch force.

That sounds simple until you scale it. The molds hold tolerances around a hundredth of a millimeter, and out of every million bricks produced, only about 18 fail to meet spec. The brick system introduced in 1958 still has to mate with parts made 70 years apart.

The plastic has to behave too. ABS shrinkage, warp, moisture, and mold wear all fight the stud diameter. Too loose and the model falls apart. Too tight and a kid can't pull it apart.

All of that discipline exists to produce one tiny click. That's product design at its best. And all for a toy.
